Ford has completely overhauled its Louisville Assembly Plant, investing $2 billion to prepare for production of the upcoming Fathom electric pickup.
The 3-million-square-foot facility, once home to gas-powered vehicles, now features a novel assembly process that splits the truck into three main sections.

Instead of a traditional linear assembly line, Ford will build the front clip, rear clip, and a structural battery-and-interior assembly in parallel.
These sections are then bolted and bonded together to form the finished truck, a method Ford says improves speed, ergonomics, and quality.
A New Approach to EV Manufacturing
The front and rear sections use large aluminum unicastings, replacing dozens of stamped and welded components.
The battery pack serves as the truck's structural floor, allowing workers to install seats before the cabin structure is even in place.
Ford claims this reduces the need to reach over fenders by 84 percent and shortens the wiring harness by over 4,000 feet compared to its first-gen electric SUV.

The Fathom, priced at $28,350 before destination charges, is the first vehicle on Ford's new Universal EV platform.
Production-qualified prototypes are expected in the first quarter of 2027, with customer deliveries later that year.
Ford says the new system will allow it to build cars 15 percent faster than its current Louisville products.
A new software-flash station can update modules while the truck moves through the plant, avoiding post-assembly delays.
